But when those records are updated at different times or held in separate systems, MRP produces recommendations based on a version of the business that may already be out of date.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">A large sales order arrives after the overnight MRP run. A supplier delivery is delayed. Stock shown as available has already been allocated. Scrap has increased component demand. A production order has been brought forward.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">The material plan may have been correct when it was calculated. It is no longer correct when the team tries to act on it.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\"><a><\/a> The cost of delayed material planning<\/h2>\n\n\n\n<p class=\"wp-block-paragraph\">Material shortages rarely begin on the day production stops.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">They usually begin much earlier:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>Sales confirms demand that planning cannot immediately see.<\/li>\n\n\n\n<li>Inventory appears available but is reserved for another order.<\/li>\n\n\n\n<li>Purchase orders are delayed without the production schedule being updated.<\/li>\n\n\n\n<li>BOM changes are not reflected in open requirements.<\/li>\n\n\n\n<li>Scrap and rework consume more material than expected.<\/li>\n\n\n\n<li>Supplier lead times are based on old assumptions.<\/li>\n\n\n\n<li>Production priorities change without purchasing being informed.<\/li>\n<\/ul>\n\n\n\n<p class=\"wp-block-paragraph\">By the time someone identifies the problem manually, the available choices are expensive.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">The company may need to expedite freight, pay a higher supplier price, reschedule labour, split a production run or delay a customer order.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">Good MRP should identify those risks while there is still time to respond.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\"><a><\/a>What MRP is meant to answer<\/h2>\n\n\n\n<p class=\"wp-block-paragraph\">Material requirements planning should help manufacturers answer four practical questions:<\/p>\n\n\n\n<ol class=\"wp-block-list\">\n<li>What needs to be made?<\/li>\n\n\n\n<li>What materials are required?<\/li>\n\n\n\n<li>What is already available or expected?<\/li>\n\n\n\n<li>What must be purchased or produced, and by when?<\/li>\n<\/ol>\n\n\n\n<p class=\"wp-block-paragraph\">To answer them reliably, the system needs more than a BOM and an inventory balance.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">It needs live context from across the operation.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\"><a><\/a> Sales demand must feed material planning<\/h2>\n\n\n\n<p class=\"wp-block-paragraph\">Confirmed sales orders are one of the strongest demand signals available to a manufacturer.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">When sales and MRP operate in separate systems, new or changed customer demand may not reach planning until the next integration, import or batch run.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">That delay affects more than material quantities. It can change:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>Production priorities<\/li>\n\n\n\n<li>Component requirements<\/li>\n\n\n\n<li>Purchase dates<\/li>\n\n\n\n<li>Supplier capacity<\/li>\n\n\n\n<li>Warehouse allocations<\/li>\n\n\n\n<li>Customer delivery commitments<\/li>\n<\/ul>\n\n\n\n<p class=\"wp-block-paragraph\">Connecting sales demand directly to MRP allows the material plan to reflect what customers are actually ordering rather than relying entirely on forecasts or delayed transfers.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">Forecasts remain important, particularly for long-lead materials. But confirmed demand should not need to travel through several systems before it affects the plan.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\"><a><\/a> Inventory availability is more than on-hand quantity<\/h2>\n\n\n\n<p class=\"wp-block-paragraph\">A common planning error is treating stock on hand as stock available.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">Imagine a manufacturer has 500 units of a component in the warehouse. The system may show a healthy balance, but:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>300 units are allocated to existing work orders.<\/li>\n\n\n\n<li>80 units are held for quality inspection.<\/li>\n\n\n\n<li>50 units are safety stock.<\/li>\n\n\n\n<li>30 units are damaged.<\/li>\n\n\n\n<li>Some stock is at another location and cannot arrive in time.<\/li>\n<\/ul>\n\n\n\n<p class=\"wp-block-paragraph\">The real quantity available for the next production order may be only 40.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">MRP needs to consider not just what exists, but what can genuinely be used for a specific requirement and date.<\/p>\n\n\n\n<p class=\"wp-block-paragraph\">That means planning should account for:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>Available stock<\/li>\n\n\n\n<li>Allocated stock<\/li>\n\n\n\n<li>Reserved stock<\/li>\n\n\n\n<li>Quality status<\/li>\n\n\n\n<li>Warehouse location<\/li>\n\n\n\n<li>Lot or batch restrictions<\/li>\n\n\n\n<li>Expected receipts<\/li>\n\n\n\n<li>Safety stock<\/li>\n\n\n\n<li>Existing production demand<\/li>\n<\/ul>\n\n\n\n<p class=\"wp-block-paragraph\">Without this context, the plan can create a false sense of readiness.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\"><a><\/a> Purchase orders must remain connected to demand<\/h2>\n\n\n\n<p class=\"wp-block-paragraph\">Creating a purchase order does not remove a shortage. Some suggested orders are no longer required. Others duplicate existing activity.
